Have you thought about costs related to building and debugging custom cables within a traditional mass interconnect assembly? Expertise/tasks include: Wire wrap and solder cup methods, Gauge of wire and complexity of small wires, Crimping one end or both ends of the cable, Labeling one end or both ends of the cable. As a general rule-of-thumb, a technician can only build-out 8-10 wires/hour. Up-front time is needed for review of the schematic, while time on the back-end is needed to ring-out the cable for quality test. Read about SCOUT: http://www.macpanel.com/products/family/scout.aspx

See this example of using APEX for traditional ATE mass interconnect. A well known medical device company needed flexibility outside of traditional mass interconnect in order to save mechanical materials costs, and to have flexibility of interconnect positioning to the device under test (DUT).
